Table of Contents

One of the most versatile and effective processes in manufacturing today is metal casting, and here is why. This method, where melted metal is poured into a mold, goes back thousands of years.

Metal casting is used from 6,000 years ago in swords and wedding bands, through to sprockets and screws. Today, metal casting is still utilized in the production of parts for various industries.

Castings, or the metal parts generated during the process of metal casting, can range from a few grams to thousands of pounds.

Everything you should know about metal casting, such as what metal casting is, the history of metal casting, and types of metal casting, can be broken down as follows:

What Is Metal Casting?

What is Metal Casting?

Metal casting is a type of casting process wherein liquid molten metal is poured into a mold.

The inside of the mold has the negative impression of the part to be produced such that when the molten metal cools and solidifies within the mold, it assumes the final desired part shape. The final part can then be removed from the mold.

Depending on what parts need to be cast and the metals involved, there are different types of metal casting, each with its own special advantage. The variation in type can be huge in regard to patterns, molds, and filling techniques used.

How does metal casting work?

The basic metal casting process describes heating a metal, pouring it into a mold, waiting for it to cool and solidify, then removing the finished part from the mold.

In fact, there can be many stages to the real process, and different metal casting processes work in altogether other ways.

Given below is a simplified description of the metal casting process. Note that some steps apply differently to different casting variants, and some are simply omitted.

1. Pattern making:  Most metal casting processes require the creation of a pattern or duplicate of the final part to be made as a mold. Patterns are either permanent or expendable and can also be made of wax, wood, plastic, and other types of materials.

2. Core production: Some hollow cast parts may call for the development of a solid internal element, known as core. A core is placed inside the mold cavity and defines the inner geometry of a cast part. An example is that of a cylindrical core within a bigger cylindrical mold, which will result in a tube-shaped cast part.

3. Making the mold: Molds are prepared differently according to the process. For instance, a permanent mold can be machined from a metal using a CNC machine whereas a sand mould is made as a mixture of sand and applied to the exterior of the pattern. Fabrication of molds is known as mold making and it has a specific expertise.

4. Pouring into the mold: It is heated to the melting temperature and poured into the mould or pressed into it. In gravity casting, the molten material is poured downward into the cavity while, in high pressure die casting, a high pressure is used to force it into the cavity, requiring very high clamping forces for holding the die secure.

5. Unmolding the part: Once the cast part has cooled and set, the part is removed from the mold. With sand castings this means that the mold must be destroyed so the part inside can be extracted; with permanent molds, the two halves of the metal mold are opened and reusable again.

6. Post-processing: Cast metal parts may need some cleaning, such as removing mold residues, to be ready for their intended use or other post-processing operations.

The history of metal casting

Today, complex parts are created using metal casting for modern equipment, but the process is anything but new. In fact, it has been over 6,000 years since the first casting.

The oldest casting known is a bronze frog estimated to have been created in 3,200 BC in Mesopotamia.

Since its invention, metal casting has traveled worldwide-from Egypt to China to Europe and then to America. America’s first casting facility was created in Saugus, Massachusetts, in 1645.

Fast-forward to nearly 400 years later, and metal casting is today a long way off. Today, computer technology and 3D-printed patterns may allow for much more intricate, detailed, and precise metal castings.

The various types of metal casting

These can be broadly divided into metal casting using reusable molds and metal casting using expendable molds.

Expendable molds and reusable molds are two different types of materials, and each is meant for different casting metal pieces.

It does not matter which one of the above two is better for a given job; metal casting involves pouring liquid molten metal in a mold, allowing it to cool and harden, then removing the newly formed metal from the mold when it has solidified.

Below are some of the widely used metal casting types. Included among them is sand casting, die casting, and investment casting, otherwise referred to as lost wax casting.

Sand casting

Sand casting is possibly the cheapest, most widely used, and efficient type of casting processes available.

It is also the oldest metal casting technique-used where the earliest recorded use of sand casting dates back to around 1540.

As the name implies, sand casting utilizes sand to form a mold. In sand casting, a pattern is submerged in a sand-based mixture inside a special two-piece box termed a flask.

Sand is poured around the pattern to form a mold. The pattern is withdrawn, leaving behind a mold cavity.

Now molten metal is poured into the mold cavity; it cools down and solidifies.

Green sand casting, air set casting, and resin sand molding are the three most common sand casting processes.

  • Green sand casting is a method that involves moist sand.
  • Air set casting uses chemical binders to bond the molding sand.
  • Resin sand molding consists of a mixture of quartz sand and resin.

Die casting

Nearly all industrial businesses use the advantages of die casting for parts, making this one of the most important and widely used types of metal casting for high-quality, intricate parts.

The process of die casting is forcing molten metal into a mold of another metal called a die. Because the molten metal is applied at such high pressure, very intricate features can be cast in extremely detailed parts.

The part is then ejected when the die is opened once the molten metal has cooled and solidified.

Each die or mold is designed specifically, and thus, the initial investment is more expensive compared to other casting operations.

Die casting typically results in lower unit costs for high volume productions since the dies or molds can be reused to mass-produce similar parts.

One of the most widely used die casting manufacturing processes that contain aluminum and produce high-grade aluminum products is aluminum die casting. This process is particularly apt for making the following:

    • Difficult shapes
    • Amazing range of surface finishes
    • Extremely lightweight parts without sacrificing their strength
    • Corrosion-resistant parts and assemblies

    Investment casting (lost wax casting)

Investment casting can create very precise metal parts with excellent dimensional accuracy. It is also known as the lost wax casting.

One of the nearly 5,000-year-old processes, best suited for the complex shapes of objects, investment casting produces a finer surface finish than sand casting.

The investment casting process begins with creating a pattern using wax. The wax pattern is dipped into a wet, clay-like material known as a slurry.

This is the investment material. The pattern has to be dipped several times so that there is a good outer layer.

      image 30

Once the investment material has set, the wax is melted at a very high temperature until it melts and dribbles out from the investment. That is why it is known as “lost wax.” Molten metal is poured into the mold, and then once the metal has hardened, this ceramic shell breaks away.

Investment cast metal parts have fewer extents of finishing owing to the smooth surface finish and dimensional accuracy; therefore, it reduces the overall time taken to produce the item.

      Advantages of metal casting

There are numerous reasons to choose metal casting over other metalworking options like forging or CNC machining. Some of the key benefits of metal casting include:

      • Suitable for mass production
      • Can produce huge and heavy parts
      • Can produce very thick-walled parts
      • Suitable for large one-piece parts (rather than assembled components)
      • Excellent bearing qualities
      • Ideal for some light alloys
      • Material versatility

Limitations of metal casting include unavoidable defects, limited dimensional accuracy (compared to e.g. CNC machining), labor-intensiveness, and typically high minimum order quantities.

      image 31

What material is used in metal casting?

One of the benefits of metal casting is that a variety of metals can be used. However, the most commonly-used casting metals are steel, stainless steel, aluminum, copper, magnesium, and zinc.

Tin, lead alloys, and iron can also be used in metal casting. The temperature needed to melt the metal depends on the metal being used. Some metals take longer to heat than others.

      Why choose metal casting?

Metal casting has been used throughout history to produce parts that are either impossible or highly expensive to make by forging. It enables the accurate and efficient production of very large quantities of identical metal parts.

Because every metal casting is made from a unique pattern and mold, metal casting is suitable for the production of small-quantity as well as high-quantity items.

Moreover, since metal castings dispose of scrap by melting them in the process of casting, this process allows metal scraps to be recycled and used, thereby reducing waste

      Why is metal casting important?

Metal casting is an integral part of the American industrial economy that provides nearly half a million jobs in the United States.

Castings form nearly 90% of all manufactured durable goods and feature everything from automobiles, locomotives, heavy machinery for construction, to household appliances, weapons, toys, and medical equipment.
